Drop forging is a metal shaping process, the metal to be formed is first heated then shaped by forcing it into the contours of a die, this force can be in excess of 2000 tons. The die attached to the ram is usually flat or of a simple contour, most of the shaping is achieved by the operator physically positioning the work piece before each stroke of the ram. Tapered roller bearings are bearings that can take large axial forces (i.e., they are good thrust bearings) as well as being able to sustain large radial forces. The inner and outer ring raceways are segments of cones and the rollers are also made with a taper so that the conical surfaces of the raceways and the roller axes if projected, would all meet at a common point on the main axis of the bearing. When a roller slides rather than rolls, it can generate wear at the roller-to-race interface, i.e. the differences in surface speeds creates a scrubbing action. Wear will degenerate the close tolerances normally held in the bearing and can lead to other problems. Much closer to pure rolling can be achieved in a tapered roller bearing and this avoids rapid wear. The rollers are guided by a flange on the inner ring. This stops the rollers from sliding out at high speed due to their momentum. The larger the half angles of these cones the larger the axial force that the bearing can sustain. Tapered roller bearings are separable and have the following components: outer ring, inner ring, and roller assembly (containing the rollers and a cage). The non-separable inner ring and roller assembly is called the cone, and the outer ring is called the cup. Internal clearance is established during mounting by the axial position of the cone relative to the cup.

Roll forging is a process where round or flat bar stock is reduced in thickness and increased in length. Roll forging is performed using two cylindrical or semi-cylindrical rolls, each containing one or more shaped grooves. A heated bar is inserted into the rolls and when it hits a stop the rolls rotate and the bar is progressively shaped as it is rolled through the machine. The piece is then transferred to the next set of grooves or turned around and reinserted into the same grooves. This continues until the desired shape and size is achieved. The advantage of this process is there is no flash and it imparts a favorable grain structure into the workpiece. Examples of products produced using this method include axles, tapered levers and leaf springs.

119. Thrust Bearings
A thrust bearing is a particular type of rotary bearing. Like other bearings they permit rotation between parts, but they are designed to support a high axial load while doing this. Thrust bearings come in several varieties. Thrust ball bearings, composed of ball bearings supported in a ring, can be used in low thrust applications where there is little axial load. Cylindrical thrust roller bearings consist of small cylindrical rollers arranged flat with their axes pointing to the axis of the bearing. They give very good carrying capacity and are cheap, but tend to wear due to the differences in radial speed and friction which is higher than with ball bearings. Tapered roller thrust bearings consist of small tapered rollers arranged so that their axes all converge at a point on the axis of the bearing. These are the type most commonly used in automotive applications (to support the wheels of a motor car for example), where they are used in pairs to accommodate axial thrust in either direction, as well as radial loads. They can support rather larger thrust loads than the ball type due to the larger contact area, but are more expensive to manufacture. Spherical roller thrust bearings consists of two rings and asymmetrical rollers of spherical shape. They can accommodate combined radial and axial loads and also accommodate misalignment of the shafts. They are often used together with radial spherical roller bearings.

Sealed bearings. A selection of SKF spherical roller bearings is also produced in a sealed version with contact seals on both sides. The seals are reinforced with sheet steel and made of an oil and wear-resistant: acrylonitrile-butadiene rubber (NBR), designation suffix 2CS; hydrogenated acrylonitrile butadiene rubber (HNBR), designation suffix 2CS5; fluoro rubber (FKM), designation suffix 2CS2. The seals are inserted in recesses in the outer ring. For smaller bearing sizes, the seals are pressed into the recesses while the seals for the larger sizes are held in position by means of retaining rings (fig). The seals have two sealing lips contacting the lead-in at the sides of the inner ring raceway, to provide efficient sealing. Sealed bearings are lubricated as standard with an extreme pressure bearing grease according to table 1. They should not be heated to temperatures above 80°C during mounting, and should not be washed. Sealed bearings do not need to be relubricated when the operating temperature does not exceed 70°C and the rotational speed is below 50% of the limiting speed listed in the product table. When temperature and/or speeds are high, relubrication with a similar grease with lithium thickener is recommended. In this case the polymer band, which covers the lubrication holes in the outer ring must be removed before mounting. Note that only a small amount of grease is needed to relubricate sealed bearings. The grease should be pressed in slowly through the lubrication holes in the outer ring while the bearing is rotating. Excessive pressure should be avoided so as not to damage the seals. The internal design of a sealed bearing corresponds to that of an open bearing. The external dimensions are also the same except for bearings based on the 222 and 223 series. These bearings are slightly wider and carry the series designation BS2-22 and BS2-23 respectively. Sealed bearings are available with a cylindrical bore as standard. However most bearings in the BS2-22 series are available with a tapered bore as well. Every sealed bearing can be supplied with a tapered bore to special order. To prevent interference with the seal, the diameter of the shaft abutment should not exceed damax at least for the 1 to 2 mm closest to the bearing. If the bearings are secured axially on the shaft by a lock nut, SKF recommends using a KMFE lock nut or to position an intermediate ring between the bearing and the lock nut.

Checking a car's Wheel Bearings. You can check your car's wheel bearings to see if they need to be repacked. Wheel bearings usually come in pairs of inner and outer bearings. They allow your wheels to turn freely over thousands of miles by cushioning the contact between the wheel and the spindle it sits on with frictionless bearings and lots of nice, gooey grease. This grease tends to pick up dust, dirt, and little particles of metal, even though the bearings are protected to some extent by the hub and the brake drum or disc. Usually, only the non-drive wheels (that is, the front wheels on rear-wheel drive vehicles and the rear wheels on front-wheel drive vehicles) have repackable wheel bearings. Vehicles with front-wheel drive have sealed front bearings, but some have packable rear ones. The bearings on four-wheel drive vehicles are quite complicated and should be repacked professionally. Before you check your bearings, consult your owner's manual or dealership to find out whether the bearings on your vehicle are sealed. If they are, you can't repack them. If you have drum brakes: It's important to check the bearings when you check your brakes to make sure that the grease hasn't become fouled. If it has, the particles act abrasively to wear away the very connection the bearings are designed to protect, and the result is a noisy, grinding ride. In extreme cases, you could even lose the wheel! If the bearings look cruddy, either repack them yourself or get a professional to do it. If you have disc brakes: You have to remove the caliper to get at the bearings. Although this task isn't terribly difficult, certain aspects of the job can create problems for a beginner. Because your brake system can kill you if it isn't assembled properly, you might want to do the job under supervision at an auto class.

There are two types of drop forging, open die and closed die. Open die drop forging requires the operator to position the work piece while it is impacted by the ram. The die attached to the ram is usually flat or of a simple contour, most of the shaping is achieved by the operator physically positioning the work piece before each stroke of the ram. There are also special dies which can be used to cut the metal, form holes or notches.
