Upset forging increases the diameter of the workpiece by compressing its length. Based on number of pieces produced this is the most widely used forging process. A few examples of common parts produced using the upset forging process are engine valves, couplings, bolts, screws, and other fasteners. Upset forging is usually done in special high-speed machines called crank presses, but upsetting can also be done in a vertical crank press or a hydraulic press. The machines are usually set up to work in the horizontal plane, to facilitate the quick exchange of workpieces from one station to the next. The initial workpiece is usually wire or rod, but some machines can accept bars up to 25 cm (9.8 in) in diameter and a capacity of over 1000 tons. The standard upsetting machine employs split dies that contain multiple cavities. The dies open enough to allow the workpiece to move from one cavity to the next; the dies then close and the heading tool, or ram, then moves longitudinally against the bar, upsetting it into the cavity. If all of the cavities are utilized on every cycle then a finished part will be produced with every cycle, which makes this process advantageous for mass production.

Open-die forging is also known as smith forging. In open-die forging, a hammer strikes and deforms the workpiece, which is placed on a stationary anvil. Open-die forging gets its name from the fact that the dies (the surfaces that are in contact with the workpiece) do not enclose the workpiece, allowing it to flow except where contacted by the dies. Therefore the operator needs to orient and position the workpiece to get the desired shape. The dies are usually flat in shape, but some have a specially shaped surface for specialized operations. Open-die forging lends itself to short runs and is appropriate for art smithing and custom work. This grease tends to pick up dust, dirt, and little particles of metal, even though the bearings are protected to some extent by the hub and the brake drum or disc. Usually, only the non-drive wheels (that is, the front wheels on rear-wheel drive vehicles and the rear wheels on front-wheel drive vehicles) have repackable wheel bearings. Vehicles with front-wheel drive have sealed front bearings, but some have packable rear ones. The bearings on four-wheel drive vehicles are quite complicated and should be repacked professionally. Before you check your bearings, consult your owner's manual or dealership to find out whether the bearings on your vehicle are sealed. If they are, you can't repack them. If you have drum brakes: It's important to check the bearings when you check your brakes to make sure that the grease hasn't become fouled. If it has, the particles act abrasively to wear away the very connection the bearings are designed to protect, and the result is a noisy, grinding ride. In extreme cases, you could even lose the wheel! If the bearings look cruddy, either repack them yourself or get a professional to do it. If you have disc brakes: You have to remove the caliper to get at the bearings. Although this task isn't terribly difficult, certain aspects of the job can create problems for a beginner. Because your brake system can kill you if it isn't assembled properly, you might want to do the job under supervision at an auto class.

The most common type of forging equipment is the hammer and anvil. Principles behind the hammer and anvil are still used today in drop-hammer equipment. The principle behind the machine is simple: raise the hammer and drop it or propel it into the workpiece, which rests on the anvil. The main variations between drop-hammers are in the way the hammer is powered; the most common being air and steam hammers. Drop-hammers usually operate in a vertical position. The main reason for this is excess energy (energy that isn't used to deform the workpiece) that isn't released as heat or sound needs to be transmitted to the foundation. Moreover, a large machine base is needed to absorb the impacts. To overcome some shortcomings of the drop-hammer, the counterblow machine or impactor is used. In a counterblow machine both the hammer and anvil move and the workpiece is held between them. Here excess energy becomes recoil. This allows the machine to work horizontally and have a smaller base. Other advantages include less noise, heat and vibration. It also produces a distinctly different flow pattern. Interestingly I don't remember ever having a problem with bushings.

A thrust bearing is a particular type of rotary bearing. Like other bearings they permit rotation between parts, but they are designed to support a high axial load while doing this. Thrust bearings come in several varieties. Thrust ball bearings, composed of ball bearings supported in a ring, can be used in low thrust applications where there is little axial load. Cylindrical thrust roller bearings consist of small cylindrical rollers arranged flat with their axes pointing to the axis of the bearing. They can support rather larger thrust loads than the ball type due to the larger contact area, but are more expensive to manufacture. Spherical roller thrust bearings consists of two rings and asymmetrical rollers of spherical shape. They can accommodate combined radial and axial loads and also accommodate misalignment of the shafts. They are often used together with radial spherical roller bearings. Fluid bearings, where the axial thrust is supported on a thin layer of pressurized liquid, these give low drag. Magnetic bearings, where the axial thrust is supported on a magnetic field. This is used where very high speeds or very low drag is needed, for example the Zippe-type centrifuge. They are commonly used in automotive, marine, and aerospace applications. Thrust bearings are used in cars because the forward gears in modern car gearboxes use helical gears which, while aiding in smoothness and noise reduction, cause axial forces that need to be dealt with. The double helical or herringbone gear balances the thrust caused by normal helical gears. If you have plastic core scooter wheels then fitting the bearings is very straight forward as they typically can be pushed in by hand without issue. Fitting scooter bearings into Metal core wheels is a little trickier as they are designed to be a tight fit so pushing them in by hand rarely works. In our workshop we used to use a vise to gently squeeze them in, but now we use a hammer!! Apply a small amount of grease to the edges of each bearing you are going to install. Apply a small amount of grease to the inside hole on the scooter wheel where the bearings are going to be fitted. Place the bearing over the hole in the wheel and try and make sure that it is straight/level as possible. Place either a block of wood or an old paperback book over the top of the bearing and gently strike this with the hammer (Important - do not strike the bearing directly with the hammer). When the bearing has been hammered in fully into the hole in the middle of your wheel it should sit flush with the edge of the wheel Turn the wheel over and insert the bearing spacer (you will need a bearing spacer, if you do not use one your wheel will not spin when you do your axles up securely!)

Roll forging is a process where round or flat bar stock is reduced in thickness and increased in length. Roll forging is performed using two cylindrical or semi-cylindrical rolls, each containing one or more shaped grooves. A heated bar is inserted into the rolls and when it hits a stop the rolls rotate and the bar is progressively shaped as it is rolled through the machine. The piece is then transferred to the next set of grooves or turned around and reinserted into the same grooves. This continues until the desired shape and size is achieved. The advantage of this process is there is no flash and it imparts a favorable grain structure into the workpiece. Examples of products produced using this method include axles, tapered levers and leaf springs.

The main benefit of this hot forging is that work hardening is prevented due to the recrystallization of the metal as it begins to cool. Cold Forging: Cold Forging is generally performed with metal at room temperature below the the recrystallization temperature. Cold forging typically work hardens the metal. There are two types of drop forging, open die and closed die. Open die drop forging requires the operator to position the work piece while it is impacted by the ram. The die attached to the ram is usually flat or of a simple contour, most of the shaping is achieved by the operator physically positioning the work piece before each stroke of the ram. There are also special dies which can be used to cut the metal, form holes or notches.

Open-die forging is also known as smith forging. In open-die forging, a hammer strikes and deforms the workpiece, which is placed on a stationary anvil. Open-die forging gets its name from the fact that the dies (the surfaces that are in contact with the workpiece) do not enclose the workpiece, allowing it to flow except where contacted by the dies.
